Modern Metso equipment deserves a modern checklist

I've been handling equipment and wear-part orders since 2014. I've made and documented 23 major mistakes—roughly $186,000 in wasted budget, plus more red faces than I'd like to count. I now maintain our team's checklist so that new hires don't have to repeat my education.

Here's my blunt view: A Metso C160 jaw crusher and Metso HGMS magnetic separators are not 'same as before' machines. If you manage them with a 2018 checklist, you are the bottleneck, not the equipment.

Metso HGMS magnetic separators fail differently—but for the same reason

Crushing failures are loud. Magnetic separation problems are quieter, which makes them more dangerous. In 2023, I spent time at a plant with Metso HGMS magnetic separators in a fine iron ore circuit. The machine was doing what a high-gradient magnetic separator is supposed to do. The process around it was not.

The cleaning cycle had been set when the circuit was commissioned. Feed density changed over the following year, but no one updated the operating parameters. I know it sounds strange to compare a crusher maintenance workflow to learning how to fold a paper crane. I use that example in training because a paper crane punishes skipped steps. If you don't crease in the right order, you don't end up with a bird; you end up with a wad of paper. The same thing happened when I skipped the verification step on that C160 jaw crusher order. I ended up with a $34,000 wad of paper.

I have used a drill press more times than I can count, and I have borrowed an engine hoist more than once. A drill press makes holes perfectly; it does not make decisions. An engine hoist moves loads if the rigging plan is right; it does not replace the rigging plan. I once watched a team spend a full shift fabricating a mounting bracket with a drill press because the correct part was two days away. The bracket worked, but it still had to be modified again after installation. We paid twice. Another time, I borrowed an engine hoist for a lifting job that needed a proper spreader beam. That is exactly why I think the process must evolve. The basics hold, but the execution has changed.

I do not mean that every veteran is doing it wrong. Some of my best lessons came from people who started in the 1980s. I mean that the checklist must change when the machine changes. The fundamentals are stable; our procedures around them are not.

Bottom line: the equipment was not the expensive part

My most memorable failures did not happen because a Metso C160 jaw crusher was unreliable. They did not happen because a Metso HGMS magnetic separator was a bad design. They happened because I was so comfortable with the old way that I ignored the new information sitting in front of me.

In Q1 2024, after our third bad part order in eighteen months, I created the pre-order checklist that we now use. Since then, it has caught 47 potential errors before they turned into purchase orders. Most were quiet: wrong part numbers, missing wear reports, outdated feed data, skipped torque specs. That is what a process does when you actually update it.

So if you are planning to install or maintain modern Metso equipment, spend at least as much time upgrading your workflows as you spend selecting hardware. Build the checklist. Review it when the ore changes or the calendar turns. It is not glamorous. It can feel as simple as learning how to fold a paper crane. But it beats losing $34,000 to a skipped crease.
